Our Modern Digital Process

Istar Dental Lab is a leader in dental technology, using modern digital methods to completely change how dentures are made. By using CAD/CAM and 3D printing, we can make dentures with amazing accuracy and speed, and use a wide range of materials, raising the bar for quality.

Getting the Digital Information:

• Intraoral Scanning: We get digital scans from dentists who use modern intraoral scanners. These tools capture a detailed 3D picture of the patient’s mouth, including gums and teeth, with better accuracy and less warping than old-fashioned molds. For immediate dentures, it’s common to take digital scans before removing teeth and plan the removal on the computer, which allows for same-day service.
• Model Scanning: When we get physical models, we use high-quality lab scanners to turn them into digital 3D files.

Computer-Aided Design (CAD):

• The digital scan data is put into top CAD software. Our skilled designers then design the denture on the computer, including the base, fake teeth, and any needed parts. This lets us have exact control over every part of the denture’s shape, fit, and function.
• Setting up the bite and teeth is all done on the computer to get the bite and shape just right. This digital planning greatly cuts down on the number of patient fitting appointments.

Computer-Aided Manufacturing (CAM) / 3D Printing:

• Once the design is approved, the digital file is sent to our modern production equipment. We use two main digital making methods:
  • Milling (Subtractive Manufacturing): For materials like high-strength ceramics or certain polymers, the denture is carefully carved from a solid block using advanced CAM milling machines. This makes sure the final product is very accurate and strong.
  • 3D Printing (Additive Manufacturing): For denture bases, try-ins, and some parts, we use modern 3D printing technologies, mainly Digital Light Processing (DLP) and Stereolithography (SLA).

The Best Materials are Key to Our Work:

We choose our materials based on careful research and a full understanding of how they work, how they affect the body, and how they look. We use a wide range of top-performing materials to get the best results for every patient.

High-Performance Polymers and Ceramics:

We use a lot of modern materials like high-performance polymers and ceramics, each chosen for its special benefits for different patient situations.

• High-Performance Polymers (e.g., PEEK-like materials): These materials have a bending strength of 140–170 MPa and a flexibility of around 3.6 GPa, which is very similar to natural jawbone. This can lower stress on implants and spread out bite pressure, making it more comfortable for the patient. They are very durable and don’t wear down easily, making them gentle on the other teeth. While they are not see-through and need a covering to look their best, their lighter weight and flexibility can greatly improve patient comfort, especially for full sets of teeth, by reducing pressure on gums and implants. Our own data shows high patient satisfaction with the comfortable feel of these materials.
• High-Strength Ceramics (e.g., Zirconia-based materials): These materials have much higher bending strength (900–1200 MPa) and flexibility (~200 GPa), making them very stiff and hard to bend or break. Their excellent clearness and stable color make them look just like real teeth, making them perfect for areas where looks matter most. While they are very resistant to wear, we think carefully about where to use them to reduce wear on the other teeth or dental work. Our quality control steps make sure we get the most strength and best look out of them, leading to a 95% success rate over 5 years for implant-supported dental work.

Other Key Materials:

• Precious Metals: Used because they are very safe for the body, don’t rust, and can be cast very accurately, especially for complex partial denture frames and some implant parts.
• Porcelain and Ceramic: Used for their great looks, clearness, and color matching. They are often layered over metal or ceramic bases to create very real-looking dental work.
• High-Impact Acrylic: The foundation for standard dentures, chosen because it is long-lasting, easy to fix, and affordable. We use modern formulas to reduce tiny holes and make it stronger.
• Cobalt-Chromium: A strong and body-safe metal mix often used for partial denture frames because it’s strong, light, and doesn’t rust.
• Titanium: Chosen for being very body-safe, lightweight, and strong. It’s a great choice for implant parts and some denture frames, especially for patients with metal allergies.
